MIDCON

As aerospace and defense systems become smaller, lighter and more electronically complex, their wiring has to work harder in less space. It must accommodate different electrical requirements, withstand demanding environments and remain practical to manufacture at scale. Midcon Cables has spent more than five decades tackling these challenges through its cable assemblies, harnesses and interconnect solutions, with its proprietary EverFlex® organized wiring technology playing a central role.

“Customers often bring MIDCON challenges involving complex routing, limited space, weight constraints, demanding performance requirements, manufacturability and consistent production at scale,” says Jerrick Williams, Regional Sales Manager.

EverFlex® Redefines Organized Wiring

Founded in 1972, Midcon began with a focus on defense wiring before expanding into commercial manufacturing in 1982 and returning its focus to aerospace and defense in 1989. The introduction of EverFlex® in 1994 marked an important step in its efforts to address the changing demands of these applications.

The proprietary technology offers an alternative to traditional round-bundled harnesses and rigid-flex solutions, particularly when compact electronic systems leave little room for conventional wiring. Instead of forcing a bundle into whatever space is available, EverFlex® gives engineers greater control over circuit layout, connector placement and the way an assembly fits within a system.

Its lightweight, flexible construction features controlled circuit positions, low-profile terminations and abrasion resistance. Integrated features help manage transitions and tie-downs, while the design can simplify repairs. Together, these features address the practical challenges of fitting, protecting and maintaining wiring without overlooking the needs of manufacturing.

The organized layout can also help engineers separate electrically noisy circuits from sensitive ones, potentially reducing shielding requirements in suitable applications. With connector and tie-down positions planned, installations can be more straightforward because connections arrive arranged for the intended assembly. Its flat profile can also be useful where conventional bundled wiring is difficult to fit.

EverFlex® can accommodate different conductor types and sizes, including shielded conductors and fiber optics. This allows the technology to support more than conventional electrical wiring. MIDCON also produces standalone single-mode and multimode fiber-optic assemblies, as well as commercial off-the-shelf and military-type connection systems. These capabilities serve applications that require higher transmission speeds, longer distances and greater bandwidth without adding unnecessary weight or taking up valuable space.

Engineering for Repeatable Manufacturing

A design that works on paper must also work on the factory floor. For aerospace and defense customers, a wiring solution needs to be manufacturable, inspectable and consistent as production grows. Midcon addresses these requirements through early customer collaboration, virtual 3D prototyping and design-for-manufacturing practices.

Its engineers use tools such as SolidWorks and AutoCAD to turn application requirements into practical assembly designs. Considering routing, termination, tooling and inspection early helps uncover potential production challenges while there is still time to address them. The result is a closer connection between engineering decisions and the realities of consistently building assemblies.

That attention carries into manufacturing through operator training, documented processes, detailed work instructions and internal controls. Midcon’s capabilities include automatic wire cutting and stripping, semi-automated crimping, soldering to J-STD-001 requirements, protective jacketing, machine braiding for electromagnetic interference shielding, automated marking and molding. Electrical testing provides an additional check before assemblies are delivered to customers.

Its facilities are designed to handle different levels of manufacturing complexity. The 94,000-square-foot operation in Joplin, Missouri, supports medium- to high-complexity work, while its two South Carolina facilities focus on low- to medium-complexity and build-to-print programs. The 2012 acquisition of Escod Industries expanded Midcon’s manufacturing footprint, complementing Joplin’s capabilities with additional capacity in South Carolina.

Quality is not left until the end of the process. Balanced scorecards track quality, delivery, first-pass yield and efficiency, while leading indicators help identify emerging problems. Employees who work closest to a process can contribute practical ways to improve it. Training, documented procedures and internal audits help ensure those improvements carry through to production.

Midcon’s AS9100 certification and Nadcap accreditation for Electronics – Cable and Harness Assemblies support its commitment to quality and process control in aerospace and defense manufacturing. The company also manufactures products in accordance with IPC-A-610, IPC/WHMA-A-620 and IPC/WHMA-A-620S standards, demonstrating its commitment to quality, workmanship and industry-recognized manufacturing requirements. AS9102 first-article inspection further supports verification of production requirements. Midcon has also been recognized as a Preferred Supplier year after year.

Employee Ownership with a Mission

Midcon is 100 percent employee-owned, giving its workforce a direct stake in the company’s performance and future. That connection matters in a business where individual decisions, from engineering and inspection to assembly, can affect the quality of the finished product.

  • Customers often bring midcon challenges involving complex routing, limited space, weight constraints, demanding performance requirements, manufacturability and consistent production at scale.

The company’s MODE(Midcon Owner’s Driving Excellence) Blue philosophy puts this responsibility into practice through customer commitment, continuous improvement, ethical conduct and personal accountability. Employees are encouraged to spot problems and suggest solutions, drawing on their firsthand understanding of the work to improve how it gets done.

For Midcon, responsibility extends beyond the factory. Its assemblies support aerospace and defense equipment used by service members, giving everyday decisions about precision and consistency a larger purpose.

“Every employee has a stake in the company’s success, which strengthens our commitment to quality, thoughtful decision-making and long-term customer relationships,” explains Williams.

Employee ownership reinforces the idea that quality belongs to everyone, not just the team responsible for final inspection. It encourages people to consider how their work affects the customer, the next stage of production and the reliability expected of the completed assembly.

Preparing for More Complex Platforms

As aerospace and defense systems take on more electronic functions, customers need wiring that uses space efficiently without compromising performance or production consistency. Unmanned systems, drones and autonomous platforms are among the applications driving these requirements.

Midcon is expanding its Joplin manufacturing capacity, while continuing to develop its teams and capabilities across Missouri and South Carolina. EverFlex® and its fiber-optic integration capability are relevant to applications where more electronic functionality must fit within increasingly tight physical limits.

The advantage lies in how these capabilities work together. EverFlex® helps engineers manage wiring layout and installation; early engineering collaboration brings manufacturing considerations into the design; and production controls help ensure the finished assemblies are repeatable. Midcon’s facilities accommodate different levels of complexity, while employee involvement supports ongoing improvement.

For more than five decades, Midcon has adapted its capabilities to the demands of aerospace and defense interconnects. EverFlex® reflects that experience in a proprietary technology designed to solve real wiring challenges. Engineering connects design intent with production, quality practices support consistency, and employee ownership gives the people doing the work a direct stake in the outcome.

These strengths underpin Midcon’s recognition as Top Aerospace and Defense Cable Harness Manufacturer 2026. The distinction reflects not simply the company’s history or a single product, but also how it brings together organized wiring innovation, fiber-optic integration, engineering expertise, disciplined manufacturing and employee accountability. The result is an approach focused on turning complex wiring requirements into production-ready assemblies for demanding aerospace and defense applications.
